Would CLR or some other sort of chemical de-ruster work?
Et tu BAUT? Quantum mutatus ab illo.

Fins and body are all aluminum so corrosion won't be a real issue there, but I'll get them off to make the sanding a lot easier. I'll need imperial hex though, as a metric 5 is too small and a 6 too large.

We have liquids overhere that are called "rust transformers". They turn rust into stable, very hard black stuff. I could put that in the nose cone and finish it off with primer paint or something. I'll need the stuff for my car anyway.

I'm not worried about the cone rusting through in the first 200 years (make that 2000 years if it's dry from now on), but I'll feel better when I know the inside is less orange.

I was going to suggest a "rust transformer" chemical (as you described it). I've used those in the past with good results.

If you know anyone with sandblasting equipment, that might be an option for the rust removal. Of course, in that case you'd probably have already turned that way for the paint!

Corrosion of aluminum is a real concern for the folks in the aerospace industry, as I was. We went to great lengths to prevent it. Of particular concern is where it contacts other metals, leading to the possibility of galvanic action. You might even want to give that a thought where the parts come together, at least getting a coat of paint between.

Thanks for the remark about steel/alu galvanic reactions Trebuchet. As ex-Landrover owner, my radar is sensitive to that. I'll paint all parts separately and then assemble. That is, assuming that there will be an "all parts" in the future as I haven't got a trail to centre sections yet.

I'll use a rust transformer. No sandblasting acquintances here.

    In the good news department:
-I've found 2 dust masks at home. So I can keep my health while removing the rest of the paint. I'll do that outside. However, rainy weather is coming our way, as well as some quality time with the family...so it may take a few weeks before I continue.
-my father in law once bought army old stock equipment, including a set of hex keys. I've found one between a metric 5 and 6, so I'm quite sure that will be the right one. Haven't had time to check it yet. In any case it's a nice detail that both the bomb and the hex key are ex-US army.

Between 5 and 6, assuming it's millimeters, must be 7/32 inch. Sounds like a perfectly logical size to me! Hardware stores here sell both inch (we don't say "Imperial" in the USA!) and metric sizes, I'd guess in about equal quantities.

It's pretty easy to get stuff sandblasted around here, as there are a lot of small businesses which do it, although on the aluminum parts, you may prefer dry ice blasting. Oh, and painting aluminum seems to be a lot of fun. If you chose sandblasting, I would hope that sandblasting businesses exist in your region, as carting that large bomb-looking thing across the Atlantic would probably be expensive and make a few customs officials and FBI agents a trifle suspicious.

Well, luckily this guy will not see the weather conditions that a flying aircraft sees. I'll do the paint job as I do on cars. Will be fine.

I'm 50% finished with removing the paint, so I'll just continue without sand blasting.

It's the correct hex key. I'll have to remove some paint before I can unscrew all of them, as they are painted over quite thoroughly.
